Closing the Loop: How Real-Time Elemental Sensors Unlock Smarter Process Control

Real Time Instruments Technical Team

Every mine wants stability, but how can you achieve it when your feed is always changing?

In mineral processing, control decisions are only as effective as the data guiding them. When feed composition fluctuates, even the most advanced circuits can struggle to maintain consistent recovery and grade. Process engineers have long relied on laboratory assays or shift composites to make decisions, but these delayed results cannot capture the minute to minute changes that impact recovery performance.

By integrating real time elemental data into process control systems, mines can shift from reactive to predictive operation. This transformation is driven by the combination of feed forward and feed back control, where live elemental analysis enables operators to anticipate variability and stabilise performance before it affects the plant.

Feed forward control uses real time data from online elemental analysers such as RTI’s AllScan to measure the composition of ore before it enters the process. With continuous measurement of elements like copper, iron, or sulfur, the system can automatically adjust reagents, blending ratios, or flotation air rates in advance. Feed back control closes the loop by analysing the material leaving the circuit, confirming whether the process achieved the intended result and fine tuning operations accordingly.

Together, these control modes form a continuous intelligence loop that keeps the process close to its optimal setpoints. The result is improved recovery stability, reduced variability, and greater overall efficiency.

Real Time Elemental Data in Action

This approach is already proving its impact in the field. In a recent copper application, RTI worked with an operation that implemented AllScan sensors across multiple points in the circuit from feed to product. By incorporating this real time elemental data into their feed forward control system, the site achieved a measurable lift in recovery and a significant reduction in feed variability.

The improvement was verified by comparing a defined baseline period to an equivalent post implementation period, normalised for throughput, feed grade, and operating conditions. The analysis confirmed that feed variability (Cu% standard deviation) decreased materially after implementation. This reduction allowed the flotation circuit to operate closer to its optimal recovery setpoints, resulting in a sustained improvement in overall metallurgical performance.

This kind of outcome highlights the power of elemental analysis as the foundation for smarter process control. When plants can stabilise feed composition and monitor downstream results in real time, they not only improve recovery but also reduce reagent use, rehandling, and energy costs. Over time, even modest gains in process consistency translate to major improvements in operational reliability and profitability.

Building Intelligence into Process Control

As the mining industry continues its digital transformation, the role of real time elemental data extends beyond control loops. It becomes the central thread connecting automation, performance monitoring, and sustainability objectives. Reliable, continuous measurement gives metallurgists and process engineers the confidence to make decisions backed by live, verified data rather than delayed laboratory feedback.

At Real Time Instruments, we partner with operations worldwide to implement these systems, helping customers achieve stable, data driven process control that reduces variability and enhances recovery outcomes. By embedding elemental analysis into feed forward and feed back control strategies, mines gain the intelligence needed to operate predictably, efficiently, and sustainably.
