Managing Ore Variance with Real Time Elemental Analysis in Iron Ore
Iron Ore | Open Pit Mine | Ore Grade Control
How a leading iron ore mine harnessed material intelligence to manage fluctuations in Fe grade
BACKGROUND
In iron ore production, managing variability is one of the most persistent challenges across the value chain. Ore composition can shift significantly due to geology, mining sequences and stockpile handling, causing fluctuations in grade, recovery and final product quality. These variations directly affect blending efficiency, plant performance and export value, particularly when key elements such as iron (Fe), silica (SiO₂) and alumina (Al₂O₃) deviate from specification.
At large Western Australian operations, maintaining consistent feed chemistry is critical for both metallurgical performance and contract compliance. Traditional sampling and laboratory testing provide delayed feedback, making it difficult to respond to short-term changes. Real time elemental analysis allows operators to track ore composition continuously, stabilising feed to the processing plant and enabling more efficient, data-driven process control.
THE CHALLENGE
Fluctuations in ore grade and impurity levels presented a recurring challenge for site metallurgists and process engineers. Variability in Fe and SiO₂ content within individual conveyors could exceed three percentage points over short timeframes, enough to impact recovery rates and blend consistency. Even small increases in SiO₂ reduce the Fe yield in downstream processes, while higher alumina can influence sintering and pelletising behaviour.
Without continuous measurement, adjustments to blending or processing conditions were reactive rather than proactive. This led to periods of reduced recovery efficiency and less stable product chemistry. The site required a solution capable of providing high-frequency, on-belt elemental data to manage ore variance in real time and maintain tighter control across its processing and loadout systems.
THE SOLUTION
RTI installed its AllScan elemental analyser on the main process conveyor to deliver continuous measurement of iron, silica, alumina and other key oxides. The system provided near-laboratory accuracy, with a calibration RMSD (Root Mean Square Deviation) of 0.47% for Fe, 0.22% for Al₂O₃, and 0.53% for SiO₂, confirming strong performance across all key parameters.
The analyser’s real time data allowed operators to observe instantaneous Fe and SiO₂ variability as ore passed along the belt. Calibration graphs showed Fe fluctuating between approximately 60% and 64%, while SiO₂ ranged between 2% and 5% within the same period. These insights gave process engineers the ability to adjust blending ratios, reclaim strategies and circuit setpoints immediately rather than waiting for laboratory results.
By integrating the analyser into the site’s process control network, live elemental data was displayed on dashboards for operators and metallurgists. This integration supported continuous feedback loops between mine, plant and product stockpiles, reducing variance, improving yield and ensuring consistent product quality for export.

IMPLEMENTATION & DISCOVERY
RTI’s calibration team worked closely with site engineers to establish element-specific correlations using laboratory assay data. Samples were taken directly from the conveyor, with the calibration confirming a close fit between analyser predictions and laboratory values.
Implementation revealed that ore variability was more pronounced than previously understood. By monitoring Fe and SiO₂ in real time, the site identified frequent short-term fluctuations, important data that had been invisible under the previous sampling regime. With the AllScan in place, the operation could maintain more stable Fe grades and tighter SiO₂ control, reducing the impact of feed variability on plant recovery and downstream blending.
The system also demonstrated robustness in continuous operation, maintaining accurate readings under varying ore densities and moisture conditions. This reliability allowed process engineers to depend on the analyser as a primary control input rather than supplementary data.
THE RESULTS
The installation of real time elemental analysis has delivered measurable improvements in process stability and product quality. Continuous monitoring provided greater insight into ore variance and supported data-driven control across mining, processing and shipping operations.
Reduced Variability: Fe and SiO₂ fluctuations narrowed significantly, improving the consistency of plant feed and blended product.
High Accuracy: RMSD values of 0.47% Fe and 0.53% SiO₂ confirmed strong correlation with laboratory assays.
Improved Process Control: Operators could adjust circuit parameters and blending in response to live data, reducing recovery losses.
Quality Assurance: Real time tracking of impurities such as SiO₂ and Al₂O₃ helped maintain compliance with contract specifications.
Operational Efficiency: Automated integration reduced reliance on manual sampling, improved data availability and lowered analysis turnaround time.
By implementing RTI’s AllScan, the operation eliminated waste and took full control of ore quality.
