Improving Copper Traceability and Process Control with Real Time Elemental Analysis

Copper Ore | Open Pit Mine | Material Tracking

How a leading copper producer harnessed real-time analysis to reduce the gap between ore source and process outcome

BACKGROUND

Copper mining operations face increasing pressure to maintain consistent feed quality, optimise recovery, and demonstrate full traceability of material from extraction to shipment. Even small variations in copper grade can disrupt flotation efficiency and reduce concentrate value.

In Africa’s rapidly expanding copper sector, traditional sampling and laboratory testing often provide delayed insights, limiting the ability to make timely adjustments or track material movements accurately. Real time elemental analysis overcomes this limitation by providing continuous, on-belt visibility of ore composition. With live copper data available at every stage, from processing to transport, operators can improve both operational control and the traceability required for modern, sustainable mining.

THE CHALLENGE

At a large copper operation in Africa, fluctuating feed grades were impacting plant performance and downstream recovery. Variability in ore composition made it difficult to maintain stable flotation conditions or verify the quality of copper moving between processing, stockpiling and shipping stages.

Laboratory assays provided reliable reference data but were too slow for operational decision-making. Without real time information, plant operators and metallurgists could not trace where grade variation was entering the system or confirm whether corrective actions had been effective. The site needed a solution that could measure copper continuously and link those readings to material movements, enabling both process optimisation and end-to-end product traceability.

A 0.1% uplift in recovered copper grade across a 4 Mtpa operation represents roughly US$1–1.5 million in annual revenue, underscoring the value of real time control.

THE SOLUTION

RTI deployed its AllScan elemental analyser on a key conveyor within the processing circuit to provide continuous, non-contact measurement of copper grade. Calibrated against laboratory assays, the analyser produced near real time data with accuracy typically within 0.3% of lab results.

Across multiple sampling dates, laboratory copper ranged between 0.8% and 5.4%, while the calibrated analyser tracked between 1.0% and 6.8%, showing close correlation. During one period, the analyser detected a rapid decline in feed grade from around 4.4% to below 1%, later verified by the lab. This immediate insight allowed operators to adjust blending and flotation conditions before recovery losses occurred.

Beyond process optimisation, the continuous analyser data created a traceable record of copper quality linked to specific conveyors and material transfers. Each dataset could be tied to a time, location and tonnage, providing transparent tracking of product quality throughout the value chain. This traceability supports both internal reporting and customer assurance, confirming that copper shipments meet specification and sustainability requirements.

IMPLEMENTATION & DISCOVERY

RTI worked with the site’s metallurgical and control teams to configure the analyser, validate calibration and integrate data into the mine’s tracking system. Calibration testing confirmed strong correlation across all datasets, with long-term performance remaining stable even under changing ore and moisture conditions.

Once installed, the analyser revealed grade variations that were not previously visible through manual sampling. Operators could now pinpoint when and where copper grade deviations occurred, whether during plant feed, stockpile reclaim or transport to the loadout. This level of insight improved both operational control and material accountability.

The analyser’s continuous data stream was also integrated into the mine’s production database, allowing every tonne of material to be linked to verified copper content. This digital connection between the analyser, control room and product database formed the foundation for a traceable, data-driven material tracking framework.

THE RESULTS

The introduction of real time elemental analysis delivered clear operational and financial benefits while advancing the site’s traceability goals.

  • Improved Accuracy: Continuous calibration confirmed strong agreement between analyser and laboratory copper grades, typically within 0.3% Cu.

  • Material Traceability: Copper grade data was automatically tied to each material batch, providing transparent tracking through processing and transport.

  • Reduced Variability: Operators adjusted feed and flotation parameters in real time, narrowing grade swings and improving recovery stability.

  • Financial Value: A 0.1% uplift in recovered copper grade across a 4 Mtpa operation represents roughly US$1–1.5 million in annual revenue, underscoring the value of real time control.

  • Sustainability and Reporting: Continuous, timestamped data strengthened environmental and customer reporting by verifying product consistency and origin.

By implementing RTI’s sensor solution, operators gained access to live ore data for dynamic planning

INDUSTRY IMPLICATIONS & FUTURE APPLICATIONS

This project demonstrates how real time elemental analysis enables both process control and material tracking in copper operations.

  • Processing Plants: Optimise recovery while generating a traceable record of copper grade at each circuit stage.

  • Stockpiles and Conveyors: Track quality variations between reclaim and transport for improved blending efficiency.

  • Other Commodities: Extend this integrated analysis and tracking framework to nickel, cobalt and polymetallic operations requiring transparent product assurance.

CONCLUSION

By implementing real time elemental analysis at a major African copper operation, RTI delivered continuous visibility of ore quality and a new level of traceability across the value chain. The technology provides operators with the confidence that every tonne is measured, recorded and managed to specification, supporting efficient, responsible and transparent production.
